Emerging Trends and Technologies in 3D Inspection

$
0
0

The past year has seen important developments in 3D sensors for inspection and automated quality control. Here is a discussion of some of the emerging trends and technologies that promise to shape the industry in 2017.

Higher Resolution Rules in Electronics Inspection

The need for higher resolution to measure the small gaps and step heights in today’s cellphone assemblies is the driving force behind much of the innovation in today’s 3D sensor market.

Measurement accuracy is now required under 10 microns with repeatability under 1 micron. LMI developed next generation laser line profilers based on 2 megapixel cameras in 2016. These 3D sensors also deliver wider fields of view at industry leading resolutions down to 6um to meet customer requirements in consumer electronics.

Gocator 2410 High Resolution Sensor for Electronics Inspection

2D Is Not A Substitute for 3D

3D inspection is growing as the need for shape information is increasingly required in today’s quality control programs. Today’s system integrators and contract manufacturers realize that 2D technology is slower to implement and less reliable as a metrology solution. 3D is able to deliver repeatable results with challenging surface materials while requiring less setup time. Precalibrated optics and embedded lighting in 3D sensors simplify overall installation and maintenance.

Addressing Specific Industry Needs

To compete, it is important to identify growth markets where 3D is a necessity, then find the key customers and their pain points with existing approaches. Designing models specifically to address these market opportunities greatly increases the product’s effectiveness. The Gocator 2410 and 2420 models, for example, are the first 2 megapixel line profilers LMI developed for use in consumer electronic markets where high resolution is a critical requirement.

Notable Industry Applications

Aerospace companies use Gocator 3109 for countersunk hole inspection on carbon fibre airframes.

Countersunk Hole Scan

Cellphone companies use Gocator 2410 for detection of gaps between the front glass and metal enclosure.

Cellphone Inspection Using Gocator 2410 3D Smart Sensor

Component-Based Systems vs. 3D Smart Sensors

The amount of engineering effort it takes to combine components like cameras, lenses, lighting, software, and so on to build a precise metrology sensor is a significant undertaking and certainly not for the uninitiated engineer.

Then there are the business realities of long term service and support, obsolescence, maintenance, reliability, and so on beyond the initial few units that may be rolled out. A component approach may work for a one off project, but is not a replacement or even a competitive direction to supply a volume need for the many jobs in factory automation.

Factories and system integrators require off-the-shelf pre-calibrated sensors with the flexibility and readiness for a variety of fast-paced projects that need a quick ROI (like identifying and removing non-conforming features on a product in an assembly line).

State of Machine Vision

Although the technologies fueling machine vision are moving along at a steady pace (megapixel cameras, embedded controllers, LEDs, etc), the software environments are still not delivering at a sufficiently high enough user experience to solve many vision applications today.

Part of that is the continued use of 2D where solutions are simpler using 3D. That is why LMI is focused on its Gocator platform that combines both 2D and 3D imaging in a single device, with a point and click inspection experience suitable for process engineers. The major players aren’t using their tremendous R&D spend toward this goal, therefore, it is not surprising that this area of the market is slow to change.

Embedded Vision: What It Means to Be Smart

There is a lot of interest in embedded vision today. Embedded vision has been a cornerstone of LMI’s smart sensor technology position since the beginning. This trend toward “smart” means embedding more and more functionality into sensor products so that decision making can take place inside the sensor, allowing such decisions to be communicated directly to a factory.

Today, smart sensors are the key to industry 4.0 delivering actionable data to drive deep learning systems for dynamic manufacturing processes.

Gocator Ecosystem: Complete 3D Inspection Built-In.

A complete 3D inspection environment is built-in to every Gocator 3D smart sensor.

Upcoming Releases

We plan to release several exciting new products in 2017 based on faster structured light and line profiler technologies. Stay tuned!

Overcoming Inspection Roadblocks with 3D Sensor Acceleration

$
0
0

Sensors face specific challenges in today’s high-speed, high-volume inline inspection environments. For example, what happens when a sensor runs out of memory, cannot run fast enough, or needs to handle data from more than two sensors in a sensor network?

In these cases, developers have to use an SDK and move all the raw data for processing onto a PC. This change in strategy is not a simple task. It requires writing code to communicate to many sensors, creating and managing queues to receive incoming streams of raw data, as well as having to synchronize those streams to a common encoder or timestamp and transform the data to a common coordinate system (for multi-sensor setups).

By moving data to a PC, you also abandon any built-in measurement tool functionality on the sensor. In short, you are on your own to process 3D point clouds.

Gocator Accelerator

To solve these sensor roadblocks, LMI created the Gocator Accelerator (GoX). This is a PC application that allows you to connect with real Gocators and set them up for acceleration. GoX does this by instructing the real Gocator to send its data streams to the GoX application in order to speed up data processing (both point cloud generation and 3D measurement).

As a result of acceleration you get a ton more memory to work with (2-4 Gigabytes is typical for a PC whereas Gocators are limited to 0.5 Gigabytes), and as a result you can effectively handle networks involving 10-20 sensors.

Sensor Acceleration

Another benefit of GoX is that you don’t lose Gocator’s communication support, so when measurement decisions are completed on GoX, you still have the protocol stacks (EthernetIP, Modbus, ASCII, etc) to send results to the factory.

User Experience

The GoX application is a silent partner to Gocator—seamlessly redirecting on-board processing from real sensors to a PC. For ease of use, GoX presents itself like a virtual Gocator, with the same web-based user interface as a real Gocator.

GoX has the same web-browser based interface as a real Gocator.

Using GoX is as easy as firing up a real Gocator, setting up your measurement job, and then switching to GoX to run the same job only now leveraging the power of a PC. The GoX approach quickly gives you increased memory, increased speed, and a way to manage and process data from a multi-sensor network.

Automotive Component Picking

$

After automotive components have been cast, they are typically picked up by a robot and transferred to the next step in processing, such as heat treating or painting. But parts come out of the die casting machine in different orientations and may not sit level. 2D machine vision solutions have difficulty distinguishing between parts and the chain metal conveyor carrying the parts, and can't discern the tilt of the parts. Gocator 3D sensors are an ideal solution to these problems.

Advancing Firmware Customization

$
0
0

Today’s 3D sensor market faces a challenge much like the one Apple faced back when consumer hardware devices were “closed” products that came with a fixed set of functions. As history shows, Apple solved this challenge by making a bold and innovative move by introducing the App Store, which provided developers with the free tools and APIs that allowed them to develop and deploy their own applications on the iPhone.

Similarly, when you purchase a standard 3D sensor today, you get a product that can only perform a fixed set of functions. Even if the sensor is equipped with an embedded processor, the code running on that processor cannot be altered by the end user. Only the manufacturer can modify the firmware running in their products.

The Challenges of Firmware Customization Today

The state of the industry today requires customers to develop with an SDK (Software Development Kit) on a PC (if an SDK is available). An SDK will support the receipt of raw data from the sensor, at which point the customer can carry out special application development. There is no way to add custom measurement algorithms for processing onboard a sensor.

An SDK, however, may or may not provide the sensor’s full feature set. For example, the sensor may not be able to deliver data at the same speed that onboard processing can achieve, and as a result performance may suffer when using a PC.

The LMI Solution: GDK

In response to this challenge, LMI developed the GDK (Gocator Development Kit), which allows developers to build custom measurement algorithms and add them to standard Gocator 3D smart sensors.

The GDK delivers the cross-compiler tools and APIs that allow the user to add their own measurement algorithms to Gocator. With this tool, the user’s code is combined with the base firmware to produce a custom firmware that only customers can install and deploy.

GDK Hardcoding Window

Custom measurement algorithms are compiled into Gocator Firmware using the GDK.

The GDK achieves two important goals by allowing the customer to:

  1. Develop code that runs in the sensor on a deterministic real-time OS without the need to add a PC, and;

  2. Control access to their IP. A standard Gocator will not work without the custom firmware, which only the customer can use to reflash a standard Gocator to create custom Gocators that will do the job.

The GDK is available, at no charge, to anyone who owns a Gocator 3D smart sensor and is running Gocator Firmware 4.x.
