Monthly Tip: Triggering Gocator in Robotic Inspection Applications

$
0
0

In many industrial quality control applications, Gocator is mounted onto robotic arms to serve as the 3D vision for inspection or guidance. The results are used to verify part features or accept/reject parts, and this feedback can determine robot motion.

In specific robotic applications where the robot is moving back and forth in a simple inspection cycle, there are specific Gocator trigger settings you can use to optimize sensor performance.

TIP: Use Encoder Ignore Backward in Back-and-Forth Robotic Applications

Encoder is one of four types of sensor triggers in Gocator. It causes the sensor to acquire a scan in response to encoder motion (i.e., changes in the values the encoder reports).

A common robotic inspection application involves moving the robot forward to scan, and then backward to return to its original position in order to scan the next part in the queue. In this type of application, the sensor needs to move backward without triggering the sensor to take a scan.

By using Gocator’s Encoder behavior set to Ignore Backward, a scan is triggered only when the target object moves forward.

Encoder Ignore Backward Setting

The Benefit

Ignore Backward allows you to prevent your Gocator sensor from acquiring “junk” data from parts or surfaces that cross the sensor’s field of view as it travels back to its original position––ensuring the scan data is “clean” (i.e., only of the desired target).

How Filtering is Used in 3D Smart Sensors

$

In Gocator, filters are used to post-process scan data along the X or Y axis to eliminate occlusions; remove noise, outliers, and edge effects; and “clean up” data before it is used by built-in measurement tools. The type of filter you choose depends on your specific application needs.

Gap Filling for Eliminating Occlusions

Gap Filling is used to fill in missing data points caused by occlusions. Gap Filling uses either the lowest values from the nearest neighbors or linear interpolation between neighboring values (depending on the Z difference between neighboring values), in a specified X or Y window.

Gap Filling also fills gaps where no data is detected, which can be caused by the target’s surface reflectivity—for example dark or specular surface areas or actual gaps in the target surface. With this capability you can accurately scan challenging surface areas in applications such as electronic small parts inspection.

Median and Smoothing For Eliminating Outliers and Random Noise

The Median Filter substitutes the value of a data point with the median calculated within a specified window around the data point. Median is highly effective at random noise reduction, capable of completely discarding any outliers (very high or low measurements).

The Smoothing Filter is also used to reduce random noise in the scan data. Smoothing is faster than Median and works by substituting a data point value with the average value of that data point and its nearest neighbors within a specified window. Smoothing is most useful in high-speed applications and when scanning objects with lower noise levels.

Example of the Median Filter's effectiveness at reducing random noise

Smart Feature: Part Edge Filtering for Reducing Edge Effects

Part scans sometimes contain noise around the edges of the target. This noise is usually caused by the sensor’s light being reflected off vertical sides, rounded corners, etc.

The Part Edge Filtering feature in Gocator is another way to reduce edge noise in order to produce more accurate and repeatable volume and area measurements, as well as to improve the positioning of relative measurement regions used for anchoring.

With Part Edge Filtering disabled:

Part Edge Filtering Disabled

With Part Edge Filtering enabled:

Part Edge Filtering Enabled

Decimation for Increased Data Processing Speed

The Decimation Filter reduces the number of data points along the X or Y axis by choosing data points at the end of a specified window around the data point. For example, by setting X to 0.2, only points every 0.2 millimeters will be used.

Decimation increases Gocator’s speed by reducing the amount of data that measurement tools need to process—with a small tradeoff in resolution. This filter is useful in applications where processing speed takes precedent over high-resolution, for example in high-volume inline inspection of large parts.

Slope for Inspecting Rotating or Tilted Objects

Available on Gocator Single Point Profile Sensors, the Slope Filter extracts sharp changes within a profile in the presence of slow vibration, or other sources of incremental change such as positional variation. The Slope Filter is useful for inspecting defects on an object like a rotating or slightly off-center shaft or drum.

LMI Technologies is pleased to announce an upgrade to the popular Gocator 2100 and 2300 series with a new sensor controller (C series hardware) and the new and more flexible Master networking hubs. Availability starting November 2016.

Existing Gocator 2100 and 2300 Series Receive New Controller
The new sensor controller is more powerful, allowing your Gocator-based solutions to run even faster than before at a lower overall temperature. Even better, pricing for the new sensors remains the same!

The new controller is supported on Gocator Firmware 4.5 SR 1 and later. Gocators running Firmware 4.5 SR 1 can be connected to an SDK-based application that was built on Gocator 4.x SDK. If your application is built based on Gocator 3.x SDK, you will have to upgrade to the 4.5 SR 1 SDK before you can communicate to the sensor.

The Gocator 2100 and 2300 series are adjusted as follows:

  1. Gocator 2100 and 2300 sensors with the new controller are designated with hardware version C. Standard and vertical market models are upgraded.
  2. Gocator 2350-2M and Gocator 2370-3R are now standard models. They extend the medium to larger size models to a lower laser class, enabling a safe deployment in applications where human operators might be in direct contact with the laser during operations.
  3. Gocator 2140-2M and 2150-2M are now standard models to provide additional options to cost-sensitive users for their scanning needs.
  4. Laser power output of Gocator 2330-3R is optimized (brighter). Note: the laser class does not change, but existing users might need to lower their exposure settings.
  5. Vertical market models that have been upgraded include the Gocator 2342-3B.
  6. 5m and 10m cable part numbers are updated to follow the same standard conventions.

The Gocator 2100 and 2300 series, along with some of the cable part numbers have changed. Please refer to the summary tables below for more details.

Please note that Gocator 2320, 2880 and 3B-N models are not included in the list. They will be upgraded at a later date.

The Benefits of Pre-Calibration in a 3D Sensor

$
0
0

A calibrated sensor is one that is able to deliver engineering units as output (as verified by a traceable calibration artifact). Without this ability, a sensor is essentially useless to customers who are trying to perform dimensional analysis (metrology).

Many scanners or sensors today are not pre-calibrated, leaving system integrators with the onerous task of converting 3D point clouds into something useful. Integrators might handle this issue once, but what about applications that need absolute uniformity across many sensors where consistency and accuracy are paramount? For these reasons pre-calibration is a necessary feature in a 3D sensor.

Requirements for Sensor Calibration

Calibrating a sensor requires (1) removing the non-linearities in component alignment and lens distortion (through a process called linearization), and (2) ensuring linearity throughout the measurement volume with traceability based on the use of calibration artifacts.

When an optical system is calibrated, there is a mapping established between the field of view to the pixels on a camera in engineering units. This mapping is often encoded into a calibration table that is stored on a sensor then loaded at startup for use at runtime. A pre-calibrated sensor, therefore, delivers engineering units on power up and is ready for use in inline quality control applications where re-calibration is not practical.

Calibration Table with Target on a Motion System

Calibration table with sensor and artifact on a motion system

2D vs. 3D Calibration

3D sensor calibration presents a number of challenges that make it difficult for the end user to complete themselves. Unlike 2D camera calibration that relies on a checkerboard artifact to map pixels to engineering units, 3D requires a much more elaborate approach to deliver high accuracy. In 3D calibration, a precision motion-controlled artifact is moved through the measurement range (Z) where a precise mapping of artifact features to pixels is observed. This process requires specialized equipment and 3D mathematical methods to transform pixels to 3D coordinates in engineering units

For this reason, it is far easier for a customer to purchase a factorypre-calibrated sensor––a major feature offered in leading 3D sensors.

Many Types of Optical Models

With factory pre-calibrated sensors, many models are needed to cover the various combinations of field of view and resolution.

Gocator users have the choice of different sensor families, each calibrated to a specific combination of field of view and resolution. Sensor families are based on two proven technologies - laser triangulation and structured light fringe projection. For laser triangulation where the applications involve high speed motion of an object, either single point or line profiler sensors are offered. For structured light where objects are stationary, snapshot sensors are used.

Single Point, Line Profile, and Snapshot Sensors

Gocator Single Point, Line Profile and Snapshot Sensors

Benefit to the User

The beauty of a pre-calibrated 3D smart sensor is that the user can simply power up the sensor upon delivery and start scanning immediately with optimal results––straight out-of-the-box––with no extra time, cost, effort or concern. Smart sensors can be deployed into complex machinery with no need for recalibration later offering operational lifetimes up to 10 years.

Gocator Emulator - "Virtual Sensor" Technology

$

0

The Gocator Emulator is an industry-first, web-based application that allows you to run a "virtual sensor” using pre-recorded data without the need for a physical sensor.

Emulator runs on the same code base used to build Gocator firmware delivering all the exact same visualization, measurement, and control functions you would access with physical hardware.

Since the Emulator is virtual, there is no scanning function. Instead, pre-recorded data is fed into the software allowing a variety of scan parameters to be adjusted to effect different pre-processing. Not only is the Emulator useful for working offline, but SDK users can connect with Emulator to simulate data for testing in their applications.

Traditionally, without virtual sensor tech, you have to get your hands on a demo sensor. With Emulator, however, now you can simply use a virtual sensor to get the same knowledge without the hassle of organizing hardware shipments, hooking up cabling and power supplies, and having to return the unit later.

Gocator Emulator

Perform advanced 3D measurements on pre-recorded data without the need for a physical sensor.

Who is Gocator Emulator For?

Gocator Emulator is a PC-based simulator for automation engineers who want to accelerate their development efforts with Gocator sensors–—providing them with the ability to work offline, view recorded data and develop new solutions. With Emulator, automation engineers can work with existing Gocator installations, testing improvements offline without affecting production.

If you are developing custom measurement algorithms to be run inside a Gocator using Gocator’s unique Gocator Development Kit, then the Emulator is essential to test and verify operation before committing to actual hardware.

Physical Gocators provide the ability to record data without disrupting inline inspection performance. This recorded data can then be loaded into the Emulator for offline development and review.

Gocator Emulator as a Safe "Virtual Sensor" Testing Environment

Gocator Emulator provides an offline virtual sensor application to test sensor setup.

Gocator Emulator Online Version

Gocator Emulator includes an online version via the LMI web site, allowing you to experience Gocator's user interface and perform application-specific, pre-recorded measurements on a scanned object––all from your desktop.

Providing an exact duplicate of the interface used to configure Gocator sensors, the online Emulator gives users the opportunity to see first-hand how easy Gocator is to use through a selection of virtual sensor scenarios. A virtual sensor scenario is a setup where a part has previously been scanned and the 3D data is available for you to explore and create measurements. The scanned part is representative of a particular industry like electronics or automotive.

Try the online Emulator today. All you have to do is select your Emulator scenario, register your session, and launch your “Virtual Gocator” experience to discover the ease of working in 3D.

Dual Sensor Networking

$

Several sensors are required when the target object is larger than what a single sensor is able to scan. The interconnection of sensors, called networking, is an important capability for robust 3D quality inspection.

Distributed Power, Synchronization and Laser Safety

The ability to create a network requires a considerable amount of forethought in a sensor’s design. The main challenge here is implementing a simple method for distribution of power, synchronization and laser safety throughout the network. LMI solves this challenge with its Master Hub and 65m CAT5e cabling designs.

The LMI Master Hub is a dedicated solution for distributing power, data synchronization and laser safety in a multi-sensor network. Masters allow users to easily scale from a single sensor up to a 24-sensor system, are synchronized within 1 μs accuracy, and feature all-in-one cabling to carry data directly between sensors and a network switch. Synchronization data is broadcast to all sensors includes a timestamp, encoder stamp, and the status of direct inputs wired to the Hub.

Master Hub with Dual Sensors

Sensor Network Calibration

All sensors in a network have to be aligned in order to take accurate measurements on a final 3D point cloud. To do this, alignment software is required to position multiple sensors to a common coordinate system (i.e., world coordinates).

The process requires a known artifact with precise dimensions of a particular shape that all sensors can scan. These scans need to contain one or more unique artifact features that can be used to determine the position of the sensor in world coordinates.

Sensor coordinates are then transformed into world coordinates to form a final 3D point cloud consisting of all sensor data representing the object.

Dual (Main/Buddy) Sensor Networking

Dual sensor networks are made up of two sensors that LMI calls a main and a buddy.

In Gocator, the main/buddy configuration is a built-in feature. In this setup, the first sensor (main) is paired with a second sensor (buddy). The main sensor is able to automatically “recognize” the buddy sensor when each is connected to the same network.

After pairing is complete, the buddy sensor sends its data to the main sensor. Both datasets are then merged into a common coordinate system and used for measurements. For ease-of-use, Gocator dual sensor systems use a single GUI to configure, measure, make decisions and display results.

Sensor Layout Based on Application

Main/buddy systems can be set up in 3 different orientations depending on the application:

  • Wide Layout for Scanning Large Objects - Main (left) and buddy (right) are used to measure large objects that are wider than a single sensor’s field of view, such as automotive parts.

Wide Layout

Reverse Layout

  • Opposite Layout for Determining Object Thickness - The main and buddy perform top and bottom differential measurements to calculate true thickness when the object cannot be referenced to a known surface like a conveyor.

Opposite

  • Angled or Ring Layout for Measuring Entire Object Circumference - The main and buddy are set up at an angle or in a ring to eliminate occlusions and scan the entire circumference of an object, as in log scanning applications.

Angled Layout

The Future: Scalable Buddy Networking

In some cases, more than one buddy is needed. For example, imagine a case where 20 sensors (10 top, 10 bottom) are required to scan a very long object, from which a large 3D point cloud is generated in order to calculate the object’s volume. In the future, Gocator will offer built-in support for N number of buddies to solve these types of applications.
